Over time, oil mist from the turbocharger PCV / crankcase ventilation system collects inside the intercooler core, lining the internal fins with a thick varnish that destroys cooling efficiency. The result: higher intake-air temperatures, knock retard, loss of power, increased fuel consumption, EGT spikes and accelerated turbo wear. On modern direct-injection engines this is even worse because the oily intake air feeds carbon directly onto the intake valves. We service both air-to-air intercoolers (most diesels and older petrol turbos) and air-to-water charge-air coolers (BMW B-series N20/N55/B58, Mercedes M139 / M256, Audi 3.0T EA839, Porsche Macan / Cayenne, S4/S5/S6 V6 turbo, etc.). Our process: visual inspection, full pressure test at 25-30 psi to confirm core integrity, removal, ultrasonic clean of the core (alkaline degreaser at 60°C), inspection of every weld and end-tank, replacement of EPDM hoses, silicone couplers and T-bolt clamps as needed, refit and post-fit pressure recheck. For air-to-water charge coolers we also test the auxiliary water pump, the secondary radiator and the LT coolant for contamination. Most jobs are completed in 1-2 days with 1-year warranty.

Oil-Soaked Intercooler Core

Solution: Replace cracked plastic charge pipe with aluminium upgrade or genuine OEM, replace EPDM coupler with silicone, new T-bolt clamps

Air-to-Water Charge Cooler Pump Failure

Auxiliary LT coolant pump for the air-to-water IAT system fails

Symptoms:

  • "Reduced engine power" message after sustained hard driving
  • IAT spikes seen on diagnostic tool
  • Whining auxiliary pump or no pump operation

Solution: LT coolant pump replacement, secondary radiator flush, top up with correct LT coolant, bleed system

How often should I clean my intercooler?

Most modern turbo engines benefit from an intercooler clean every 60,000-80,000 km, sooner if you have a worn turbo seal or a failed PCV system. Direct-injection turbos (BMW N20/N55/B58, VW EA888, Mercedes M270/M133) tend to oil up faster and benefit from cleaning at every 50,000 km along with intake valve walnut blasting.

Will a clean intercooler give me more power?

It will restore lost power. A heavily oiled intercooler can lose 8-15% of cooling efficiency, which the ECU compensates for by retarding ignition timing on petrol or de-rating boost on diesel. After cleaning, the car typically feels back to factory performance — not "more than stock."

My charge pipe cracked — should I upgrade to aluminium?

On the BMW N54 / N55 / N20 and VW TFSI engines the OEM plastic charge pipe is a known failure point. We strongly recommend an aluminium replacement — the part cost is similar and the upgrade is permanent. On other engines, OEM plastic is fine.

Do you service air-to-water charge coolers (BMW B58, Mercedes M139)?

Yes. Air-to-water systems require an additional LT coolant circuit check, auxiliary pump test and secondary radiator flush. We have the OEM tools for BMW (ISTA) and Mercedes (Star) to commission the system after repair.
